For headphones, there is only one choice:
http://www.amazon.com/Sennheiser-CX-.../dp/B000E1FYQA I use these and they sound absolutely friggin AMAZING! They act as ear plugs at the same time so even with the music turned down low, you can't hear crap that's going on around you! The low bass response is killer as well. They irritated my ears after leaving them in for a long time at first, but I got used to them. I could leave them in for hours now. I have the iPod 80gb Classic as well.

Too expensive... I can't justify more than $20 or so... I think I am going to try to make my own... maybe next weekend...

What are you going to use for the drivers in those home-made ones? Are you going to gut a cheapie pair of earbuds?

Anybody have an ideas for materials to use to make 'em? I want to find a balance between ease of use, machinability, and comfort...

for files yeah... but not music... well... tech if you use the ipod as a thumb drive you can transfer music too but that music won't be available for you to listen to on the iPod.

1 - go to the folder options and select to "show hidden files" 2 - connect iPod (if itunes opens, close itunes...DO NOT LET IT SYNC) 3 - go to my computer > then the ipod (will probably be drive E or something) > then the "ipod_control" folder. 4 - inside that folder is a "music" folder, copy that to the computer you want the music on. 5 - open itunes, go to options, and choose the option "let itunes keep my folder organized" 6 - import newly copied music folder to itunes. That how u do it.
